It looks like one of the simplest components in the assembly.

In practice, the problems that reach the production line tend to come from exactly these simple features: a part that will not seat in its locating slot, a bonding face that shows a gap, a shift in position after adhesive cure, or a delivered batch whose dimensional distribution is wider than the sample suggested.

A simple shape does not mean simple requirements. Glass strips, cover plates and shims used in optical modules belong to a category that is easy to describe geometrically and difficult to describe functionally.

This guide covers the engineering background for engineers, quality teams and technical buyers: what these parts do in an assembly, how dimensional deviation propagates downstream, how to separate thickness from TTV, parallelism and flatness, how to approach material selection, and what to include in an RFQ so that quotations are comparable. Our practical focus is borosilicate glass, particularly BF33, together with other specialty glass grades evaluated per project.

Start With the Role, Not the Shape

Glass parts in optical modules are not interchangeable in function. Describing them generically as “a piece of glass” is where many acceptance disputes begin.

Cover plates and protective lids

A cover plate sits over a cavity, a chip or a device and provides protection, isolation or a closed volume. What matters most is the condition of the surface that faces the optical path or the sealing interface: flatness, freedom from scratches and particles, and cleanliness after processing.

Precision strips and support rails

Strips are more often used as spacers, supports or locating references. Their length, width and thickness participate directly in positioning, while edge condition affects contact and load transfer during assembly. A long, thin strip is also more sensitive to handling: support during cutting and transport matters as much as the dimensional tolerance itself.

Shims and spacer plates

A shim establishes a defined gap or height between two layers. Here the critical question is not how large the part is, but whether its thickness is uniform across the whole area. A shim with a good average thickness but poor thickness distribution will produce a tilted or uneven interface.

Because the three roles differ, their acceptance emphasis differs. Applying cover-plate criteria to a shim, or the reverse, usually produces a drawing with many lines and none that control the feature which actually affects assembly.

Three functional roles of glass parts in optical modules: cover plate, precision strip and shim. Schematic only; actual structures follow the customer drawing.

Schematic illustration of three separate functional roles. It is not a drawing of one real assembly, and actual structures follow the customer drawing.

How Dimensional Deviation Propagates

Deviation in a glass part rarely stays at the level of “dimension out of tolerance”. It continues along the assembly chain.

Length and width affect position. For a part that acts as a locating reference, an oversize dimension may prevent seating, or force compensation through additional adjustment, which in turn introduces new stress or clearance.

Thickness affects height relationships. In a stacked structure, thickness differences accumulate into total gap or compression change, which then influences adhesive bond-line thickness, cure shrinkage and ultimately the optical position.

Poor parallelism means the part is a wedge. Even when the mean thickness is within tolerance, the local thickness still varies, so the part sits tilted after assembly.

Poor flatness appears as a contact problem: the two surfaces cannot make proper contact and a local gap forms. Where bonding or sealing is involved, that gap is a liability.

Edge chipping and micro-cracks form a separate failure path. Glass fracture almost always starts at an edge. Cutting and grinding leave small chips and a subsurface damage layer that is not visible to the eye, but can propagate during handling, adhesive cure, thermal cycling or subsequent processing, and eventually appear as breakage or reduced strength.

This is why “smooth edge” cannot be an acceptance item: it defines neither a standard nor a measurement method. A workable drawing states the permitted chip size, whether chamfering or edge grinding is required, and how the edge will be inspected.

Example of a real component: ribbon fiber positioned and bonded on a glass substrate in a fiber array. Photograph of an actual part.

Schematic comparison of a dressed edge, a chip and subsurface micro-cracks. This is a principle diagram, not a microscope record of a specific lot.

Thickness, TTV, Parallelism and Flatness Are Four Different Quantities

Four terms are frequently used interchangeably in drawings and inspection reports, although they describe different objects.

Thickness: the distance between the two surfaces at a given point.

TTV (total thickness variation): the difference between the maximum and minimum thickness within a defined measurement area. It describes a distribution, not the absolute value at one point.

Parallelism: the angular relationship between the two surfaces, i.e. how wedge-shaped the part is.

Flatness: the deviation of a single surface from a reference plane.

The practical consequence is that the four are not interchangeable. A part with uniform thickness but a global bow can have a very small TTV and still fail flatness. Conversely, a part whose two surfaces are each flat but whose thickness is not uniform can pass flatness while failing both TTV and parallelism.

Acceptance therefore has to define each quantity separately, and must also state the measurement area and the measurement method. Without an agreed TTV zone, or an agreed reference plane for flatness, the same part can produce different verdicts at two suppliers.

Three edge conditions: dressed edge, chip and subsurface micro-cracks. Schematic, not a microscope record.

Definition schematic for the four quantities, including the common misreading that uniform thickness implies a flat surface.

Material Selection: Application First, Grade Second

The common choices fall into three families. The question is not which one is better, but which one matches the application.

Material

CTE (typical order)

Characteristics

Borosilicate glass 3.3 (e.g. SCHOTT BOROFLOAT® 33)

approx. 3.25 × 10⁻⁶ K⁻¹ (20–300 °C)

Thermal shock resistance, good chemical durability, float-formed flat glass

Alkali-free aluminosilicate glass

order of 3 × 10⁻⁶ K⁻¹ (grade dependent)

No alkali content, good dimensional stability, common in display and packaging substrates

Fused silica

order of 0.5 × 10⁻⁶ K⁻¹

Very low expansion, excellent UV transmission, higher cost and harder processing

Order-of-magnitude reference only. Grades differ substantially; selection must follow the supplier datasheet for the specific grade. BOROFLOAT® is a registered trademark of SCHOTT AG and is used here only to identify a material grade.

First, check CTE compatibility. Glass is usually assembled with metal, ceramic or another glass. A large mismatch produces additional stress under thermal cycling, which matters most for thin walls and large parts.

Second, check operating temperature and cycling. This means more than a maximum temperature: it includes ramp rate, cycle count and whether local heat sources exist. A datasheet temperature for bulk glass is not the same as an allowable temperature for an assembled device.

Third, check processing difficulty and cost. Fused silica offers outstanding properties, but it is harder to machine and considerably more expensive; where very low expansion or deep-UV transmission is not required, it is rarely economical.

Fourth, check compatibility with downstream processes. If coating, bonding or wafer bonding follows, the surface condition, cleanliness and chemical inertness of the glass affect bond strength.

There is no “drop-in replacement” relationship between glass types. Even within borosilicate glass, expansion coefficient, transformation temperature and surface quality differ between manufacturers and grades. Writing “high borosilicate” on a drawing is not sufficient; state the grade and the applicable standard.

Where Processing Decides the Outcome

Precision cutting establishes the dimensional basis of the blank. Cutting path, support and feed parameters influence the initial edge damage; for long, narrow strips, inadequate support can also induce bow.

Edge finishing is the key strength operation. Grinding and chamfering choices follow from the design and the applied loads. Note that grinding itself introduces subsurface damage: abrasive size, feed rate and cooling all affect damage depth, so “grind more” is not automatically better.

Grinding and polishing change surface roughness, but polishing acts on micro-topography (for example Ra) and does not correct macro flatness or thickness distribution. Those must be controlled in earlier operations.

Inspection, cleanliness and packaging are part of the process, not afterthoughts. Thickness and parallelism must be measured in the agreed area and at agreed points, otherwise results cannot be compared. Debris and polishing residue can remain on the surface or inside edge cracks and cause later scratches. Separation and fixing methods determine whether thin parts arrive still conforming.

A Passing Sample Is Not a Passing Batch

This is the gap most often underestimated in purchasing. A sample is machined and inspected individually, and process parameters can be tuned for that single part. Volume production deals with a distribution: variation within a lot, variation between lots, dimensional drift during production, breakage rate during handling, and consistency of defect detection.

Lot-to-lot material variation can produce small differences in thickness and surface quality; if the drawing specifies only a category rather than a grade, this variation is amplified. Dimensional distribution widens: a single part can be held to a narrow tolerance, but at volume the distribution is affected by fixtures, tool wear and machine condition, so tolerance should be agreed on the basis of process capability rather than a first article.

Thin-part breakage and edge damage must also be included in quotation and lead-time evaluation, because the risk grows as parts become thinner and longer. Finally, consistency of inspection and packaging: if sampling plans and acceptance criteria are not fixed, the same delivery can receive two different verdicts. A volume order therefore needs not only a drawing, but defined acceptance items and methods, a sampling plan and a change-control process.

What to Include in an RFQ

A complete enquiry shortens evaluation and makes quotations comparable. Five items are usually enough to start:

Material: the specific grade and applicable standard, not only “high borosilicate”.

Dimensions and tolerances: length, width and thickness with individual tolerances; for locating parts, mark the functional dimensions and datums.

Surface requirements: required values and measurement areas for TTV, parallelism and flatness; Ra value and measurement method; permitted scratch and chip limits.

Quantities and drawing: prototype and volume quantities, plus a controlled 2D drawing.

Application conditions: assembly method, operating temperature range, whether bonding or coating is involved, and contact media.

With these defined, the evaluation can conclude “this route is feasible” or “this route is not”, rather than remaining at “it should be possible”.

About LIGHTING GLASS

Guangzhou Lighting Glass Co., Ltd. supplies optical glass materials and provides precision glass cutting, grinding, polishing and drawing-based custom processing.
